It will be our pleasure to briefly summarize and provide information about the main concepts in the realm of FIBER OPTIC TESTING. FIBER STRIPPING & CLEAVING & SPLICING : There are two major types of splicing, FUSION SPLICING and MECHANICAL SPLICING. In industry and high volume manufacturing, fusion splicing is the most widely used technique as it provides for the lowest loss and least reflectance, as well as providing the strongest and most reliable fiber joints. Fusion splicing machines can splice a single fiber or a ribbon of multiple fibers at one time. Most single mode splices are fusion type. Mechanical splicing on the other hand is mostly used for temporary restoration and mostly for multimode splicing. Fusion splicing requires higher capital expenses as compared to mechanical splicing because it requires a fusion splicer. Consistent low loss splices can only be achieved using proper techniques and keeping equipment in good condition. Cleanliness is vital. FIBER STRIPPERS should be kept clean and in good condition and be replaced when nicked or worn. FIBER CLEAVERS are also vital for good splices as one has to have good cleaves on both fibers. Fusion splicers need proper maintenance and fusing parameters need to be set for the fibers being spliced. OTDR & OPTICAL TIME DOMAIN REFLECTOMETER : This instrument is used to test the performance of new fiber optic links and detect problems with existing fiber links. OTDR traces are graphical signatures of a fiber's attenuation along its length. The optical time domain reflectometer (OTDR) injects an optical pulse into one end of the fiber and analyzes the returning backscattered and reflected signal. A technician at one end of the fiber span can measure and localize attenuation, event loss, reflectance, and optical return loss. Examining non-uniformities in the OTDR trace we can evaluate the performance of the link components such as cables, connectors and splices as well as the quality of the installation. Such fiber tests assure us that the workmanship and quality of the installation meet the design and warranty specifications. OTDR traces help characterize individual events that can often be invisible when conducting only loss/length testing. Only with a complete fiber certification, installers can fully understand the quality of a fiber installation. OTDRs are also used for testing and maintaining fiber plant performance. OTDR allows us to see more details impacted by the cabling installation. OTDR maps the cabling and can illustrate termination quality, location of faults. An OTDR provides advanced diagnostics to isolate a point of failure that may hinder network performance. OTDRs allow discovery of problems or potential problems along the length of a channel that may affect long term reliability. OTDRs characterize features such as attenuation uniformity and attenuation rate, segment length, location and insertion loss of connectors and splices, and other events such as sharp bends that may have been incurred during installation of cables. An OTDR detects, locates, and measures events on fiber links and requires access to only one end of the fiber. Here is a summary of what a typical OTDR can measure: Attenuation (also known as fiber loss): Expressed in dB or dB/km, attenuation represents the loss or the rate of loss between two points along the fiber span. Event Loss: The difference in the optical power level before and after an event, expressed in dB. Reflectance: The ratio of reflected power to incident power of an event, expressed as a negative dB value. Optical Return Loss (ORL): The ratio of the reflected power to the incident power from a fiber optic link or system, expressed as a positive dB value. OPTICAL POWER METERS : These meters measure average optical power out of an optical fiber. Removable connector adapters are used in optical power meters so that various models of fiber optic connectors can be used. Semiconductor detectors inside power meters have sensitivities that vary with the wavelength of light. Therefore they are calibrated at typical fiber optic wavelengths such as 850, 1300 and 1550 nm. Plastic Optical Fiber or POF meters on the other hand are calibrated at 650 and 850 nm. Power meters are sometimes calibrated to read in dB (Decibel) referenced to one miliwatt of optical power. Some power meters however are calibrated in relative dB scale, which is well suited for loss measurements because the reference value may be set to “0 dB” on the output of the test source. Rare but occasionally lab meters measure in linear units such as miliwatts, nanowatts….etc. Power meters cover a very broad dynamic range 60 dB. However most optical power and loss measurements are made in the range 0 dBm to (-50 dBm). Special power meters with higher power ranges of up to +20 dBm are used for testing fiber amplifiers and analog CATV systems. Such higher power levels are needed to assure the proper functioning of such commercial systems. Some laboratory type meters on the other hand can measure at very low power levels down to (-70 dBm) or even lower, because in research and development engineers frequently have to deal with weak signals. Continuous wave (CW) test sources are used frequently for loss measurements. Power meters measure the time average of the optical power instead of the peak power. Fiber optic power meters should be recalibrated frequently by labs with NIST traceable calibration systems. Regardless of price, all power meters have similar inaccuracies typically in the neighborhood of +/-5%. This uncertainty is caused by the variability in coupling efficiency at the adapters/connectors, reflections at polished connector ferrules, unknown source wavelengths, nonlinearities in electronic signal conditioning circuitry of the meters and detector noise at low signal levels. FIBER OPTIC TEST SOURCE / LASER SOURCE : An operator needs a test source as well as a FO power meter in order to make measurements of optical loss or attenuation in fibers, cables and connectors. The test source must be chosen for compatibility with the type of fiber in use and the wavelength desired for performing the test. Sources are either LED's or lasers similar to those used as transmitters in actual fiber optic systems. LED's are generally used for testing multimode fiber and lasers for singlemode fibers. For some tests such as measuring spectral attenuation of fiber, a variable wavelength source is used, which is usually a tungsten lamp with a monochromator to vary the output wavelength. OPTICAL LOSS TEST SETS : Sometimes also refered to as ATTENUATION METERS, these are instruments made of fiber optic power meters and sources which are used to measure the loss of fibers, connectors and connectorized cables. Some optical loss test sets have individual source outputs and meters like a separate power meter and test source, and have two wavelengths from one source output (MM: 850/1300 or SM:1310/1550) Some of them offer bidirectional testing on a single fiber and some have two bidirectional ports. The combination instrument which contains both a meter and a source may be less convenient than an individual source and power meter. This is the case when the ends of the fiber and cable are usually separated by long distances, which would require two optical loss test sets instead of one source and one meter. Some instruments also have a single port for bidirectional measurements. VISUAL FAULT LOCATOR : These are simple instruments that inject visible wavelength light into the system and one can visually trace the fiber from transmitter to receiver to insure correct orientation and continuity. Some visual fault locators have powerful visible light sources such as a HeNe laser or visible diode laser and therefore high loss points can be made visible. Most applications center around short cables such as used in telecommunication central offices to connect to the fiber optic trunk cables. Since the visual fault locator covers the range where OTDRs are not useful, it is complementary instrument to the OTDR in cable troubleshooting. Systems with powerful light sources will work on buffered fiber and jacketed single fiber cable if the jacket is not opaque to the visible light. The yellow jacket of singlemode fibers and orange jacket of multimode fibers will usually pass the visible light. With most multifiber cables this instrument cannot be used. Many cable breaks, macrobending losses caused by kinks in the fiber, bad splices….. can be detected visually with these instruments. These instruments have a short range, typically 3-5 km, due to high attenuation of visible wavelengths in fibers. FIBER IDENTIFIER : Fiber Optic technicians need to identify a fiber in a splice closure or at a patch panel. If one carefully bends a singlemode fiber enough to cause loss, the light that couples out can also be detected by a large area detector. This technique is used in fiber identifiers to detect a signal in the fiber at transmission wavelengths. A fiber identifier generally functions as a receiver, is able to discriminate between no signal, a high speed signal and a 2 kHz tone. By specifically looking for a 2 kHz signal from a test source that is coupled into the fiber, the instrument can identify a specific fiber in a large multifiber cable. This is essential in fast and speedy splicing and restoration processes. Fiber identifiers can be used with buffered fibers and jacketed single fiber cables. FIBER OPTIC TALKSET : Optical talk sets are useful for fiber installation and testing. They transmit voice over fiber optic cables that are installed and allow the technician splicing or testing the fiber to communicate effectively. Talksets are even more useful when walkie-talkies and telephones are not available in remote locations where splicing is being done and in buildings with thick walls where radio waves will not penetrate through. Talksets are most effectively used by setting up the talksets on one fiber and leaving them in operation while testing or splicing work is done. This way there will always be a communications link between the work crews and will facilitate deciding which fibers to work with next. The continuous communications capability will minimize misunderstandings, mistakes and will speed up the process. Talksets include those for networking multi-party communications, especially helpful in restorations, and system talksets for use as intercoms in installed systems. Combination testers and talksets are also available commercially. To this date, unfortunately different manufacturers' talksets can not communicate with each other. VARIABLE OPTICAL ATTENUATOR : Variable Optical Attenuators allow the technician to manually vary the attenuation of the signal in the fiber as it is transmitted through the device. VOAs can be used to balance the signal strengths in fiber circuits or to balance an optical signal when evaluating the dynamic range of the measurement system. Optical attenuators are commonly used in fiber optic communications to test power level margins by temporarily adding a calibrated amount of signal loss, or installed permanently to properly match transmitter and receiver levels. There are fixed, step-wise variable, and continuously variable VOAs commercially available. Variable optical test attenuators generally use a variable neutral density filter. This offers the advantages of being stable, wavelength insensitive, mode insensitive, and a large dynamic range. A VOA may be either manually or motor controlled. Motor control provides users a distinct productivity advantage, since commonly used test sequences can be run automatically. The most accurate variable attenuators have thousands of calibration points, resulting in excellent overall accuracy. INSERTION / RETURN LOSS TESTER : In fiber optics, Insertion Loss is the loss of signal power resulting from the insertion of a device in a transmission line or optical fiber and is usually expressed in decibels (dB). If the power transmitted to the load before insertion is PT and the power received by the load after insertion is PR, then the insertion loss in dB is given by: IL = 10 log10(PT/PR) Optical Return Loss is the ratio of the light reflected back from a device under test, Pout, to the light launched into that device, Pin, usually expressed as a negative number in dB. RL = 10 log10(Pout/Pin) Loss may be caused by reflections and scattering along the fiber network due to contributors such as dirty connectors, broken optical fibers, poor connector mating. Commercial optical return loss (RL) & insertion loss (IL) testers are high performance loss test stations that are designed specially for optical fibre testing, lab testing and passive components production. Some integrate three different tests modes in one test station, working as a stable laser source, optical power meter and a return loss meter. The RL and IL measurements are displayed on two separate LCD screens, whilst in return loss test model, the unit will automatically and synchronously set the same wavelength for the light source and power meter. These instruments come complete with FC, SC, ST and universal adaptors. E1 BER TESTER : Bit error rate (BER) tests allow technicians to test cables and diagnose signal problems in the field. One can configure individual T1 channel groups to run an independent BER test, set one local serial port to Bit error rate test (BERT) mode while the remaining local serial ports continue to transmit and receive normal traffic. The BER test checks communication between the local and the remote ports. When running a BER test, the system expects to receive the same pattern that it is transmitting. If traffic is not being transmitted or received, technicians create a back-to-back loopback BER test on the link or in the network, and send out a predictable stream to ensure that they receive the same data that was transmitted. To determine whether the remote serial port returns the BERT pattern unchanged, technicians must manually enable network loopback at the remote serial port while they configure a BERT pattern to be used in the test at specified time intervals on the local serial port. Later they can display and analyze the total number of error bits transmitted and the total number of bits received on the link. Error statistics can be retrieved anytime during the BER test. Computer integrated JIT eliminates waste of materials, machines, capital, manpower and inventory throughout the manufacturing system. In our computer integrated JIT we produce parts to order while matching production with demand. No stockpiles are kept, and no effort retrieving them from storage. Parts are inspected in real time as they are being manufactured and are used almost immediately. This enables continuous control and immediate identification of defective parts or process variations. Just-in-time shipment eliminates undesirably high inventory levels that mask quality and production problems. Just-in-time shipment offers our customers the option of eliminating the need for warehousing and its associated costs. Computer integrated JIT shipment results in high-quality parts and products at lower cost. WAREHOUSING: Under some circumstances, warehousing can be considered to be the best option. For example some blanket orders are more easily manufactured at one time, warehoused / stocked and then shipped to customer at predetermined dates. AGS-TECH Inc. has a network of warehouses with environmental control at strategic locations throughout the World and can minimize your logistics and shipping costs. Some components have long shelf-lives and are better manufactured at one time and warehoused. For example, some special components or assemblies cannot tolerate the smallest differences from lot-to-lot, so they are produced all at once and warehoused. Or some products that have very high machine set-up costs may need to be manufactured all at once and stocked to avoid multiple expensive machine set ups and adjustments. AIR FREIGHT: For orders that need fast shipment, standard air shipping as well as shipment by one of the couriers such as UPS, FEDEX, DHL or TNT are popular. Standard air shipment is offered by post office such as the USPS in the United States and costs much less than the others. However USPS can take up to 10 days to ship depending on global location. Another disadvantage of USPS shipment is that at some locations and some countries, recipient may need to go and pick up the goods from the post office when they arrive. On the other hand UPS, FEDEX, DHL and TNT are more expensive but shipment is either overnight or within a few days (generally less than 5 days) to almost any location on earth. Shipment by these couriers is also easier as they handle most of the customs work as well and bring the goods to your door. These courier services even pick up the goods or samples from the address given to them so clients do not have to drive to their nearest offices. Some of our customers have an account with one of these shipping companies and provide us their account number. Then we ship their products using their account on collect basis. On the other hand some of our customers do not have an account or do prefer us to use our account. In that case we inform our customer about the shipping fee and add it to their invoice. Using our UPS or FEDEX shipping account generally saves our customers cash as we have special global rates based on our high daily shipment volumes. SEA FREIGHT: This shipment method is best suitable for heavy and large volume loads. For a partial container load from China all the way to a US port, the cost associated may be as low as a couple hundred dollars. If you live close to the arrival port of the shipment, it is easy for us to bring it to your door. However if you live far away inland, there will be additional shipping fees for inland shipment. Either way, sea shipment is inexpensive. The disadvantage of sea shipment is however that it takes more time, generally about 30 days from China to your door. This longer shipment time is partly due to waiting times at ports, loading and unloading, customs clearance. Some of our customer ask us to quote them the sea freight while others have their own shipping forwarder. When you ask us to handle the shipment we get quotes from our preferred carriers and let you know the best rates. You can then make your decision. GROUND FREIGHT: As the name implies this is the type of shipment on land by mainly trucks and trains. Many times when a customer’s shipment arrives at a seaport, it needs further transportation to final destination. The inland portion is generally done by ground freight, because it is more economical that air shipping. Also, shipping within continental US is often by ground freight that delivers the products by train or truck from one of our warehouses to customer’s door. Our customers tell us how quickly they need the products and we inform them about the various shipment options, number of days each option takes along with shipping fees. PARTIAL AIR / PARTIAL SEA FREIGHT SHIPMENT: This is a smart option we have been using in case our customer needs some components very fast while waiting for the larger portion of their shipment to be shipped by sea freight. Shipping the larger portion by sea freight saves our customer cash while he gets a smaller portion of the shipment by air via air freight or one of UPS, FEDEX, DHL or TNT quickly. This way, our customer has enough parts in stock to work with while waiting for his sea freight to arrive. PARTIAL AIR / PARTIAL GROUND FREIGHT SHIPMENT: Similar to partial air / partial sea freight shipment, this is a smart option in case you need some components or products quickly while waiting for the larger portion of the shipment to be shipped by ground freight. Shipping the larger portion by ground freight saves you cash while you get a smaller portion of the shipment by air via air freight or one of UPS, FEDEX, DHL or TNT quickly. This way, you have enough parts in stock to work with while waiting for your ground freight to arrive. DROP SHIPPING: This is an arrangement between a business and the manufacturer or distributor of a product the business wishes to sell in which the manufacturer or distributor, and not the business, ships the product to the business's customers. As a logistics service we offer drop shipment. After manufacturing, we can package, label and mark your products as you wish with your logo, brand name…etc. and ship directly to your customer. This can save you on shipping cost, because you will not need to receive, repackage and reship. Drop shipping also eliminates your inventory costs. CUSTOMS CLEARANCE: Some of our customers do have their own broker to clear shipped goods through customs. However, many customers prefer us to handle this task. Either way is acceptable. Just let us know how you want your shipment to be handled at the port of entry and we will take care of you. We have many years of experience with the customs procedures and have brokers we can refer you to. For most unfinished products or components such as metal castings, machined parts, metal stampings and injection molded components, import fees are minimal or none in most developed countries such as the US. There are legal ways to reduce or eliminate import duties by properly assigning the HS code to the products in your shipment. We are here to assist you and reduce your shipping and customs fees. CONSOLIDATION / ASSEMBLY / KITTING / PACKAGING / LABELING: These are valuable logistics services AGS-TECH Inc. provides. Some products have several different types of components that must be manufactured at different plants. These components need to be assembled together. The assembly may take place at customer’s place, or if desired, we can assemble the finished product, package, put it together into kits, label, perform quality control and ship as desired. This is a good option of logistics for customers that do have limited space and resources. These additional services added will very likely be less expensive than shipping the components from multiple locations to you, because unless you have the resources, tools and space, it will take you more time and more shipment fees to send to third parties back and forth for packaging, labeling…etc. We can them either ship the finished and packaged products to you or you can take advantage of our warehousing and drop shipping services. However, sometimes our customers ask us to ship them all the components of their kits and they only need to assemble, open up their printed and folded carton packages, label and ship to their customers a finished product. In metal forging, compressive forces are applied and the material is deformed and the desired shape is obtained. The most common forged materials in industry are iron and steel, but numerous others such as aluminum, copper, titanium, magnesium are also widely forged. Forged metal parts have improved grain structures in addition to sealed cracks and closed empty spaces, thus the strength of parts obtained by this process is higher. Forging produces parts that are significantly stronger for their weight than parts made by casting or machining. Since forged parts are shaped by making the metal flow into its final shape, the metal takes on a directional grain structure that accounts for the superior strength of the parts. In other words, parts obtained by forging process reveal better mechanical properties as compared to simple cast or machined parts. The weight of metal forgings can range from small lightweight parts to hundreds of thousands of pounds. We manufacture forgings mostly for mechanically demanding applications where high stresses are applied on parts such as automotive parts, gears, work tools, hand tools, turbine shafts, motorcycle gear. Because tooling and set-up costs are relatively high, we recommend this manufacturing process only for high volume production and for low volume but high value critical components such as aerospace landing gear. Besides cost of tooling, the manufacturing lead times for large quantity forged parts can be longer compared to some simple machined parts, but the technique is crucial for parts that require extraordinary strength such as bolts, nuts, special application fasteners, automotive, forklift, crane parts. • HOT DIE and COLD DIE FORGING : Hot die forging, as the name implies is carried out at high temperatures, the ductility is therefore high and strength of material low. This facilitates easy deformation and forging. To the contrary, cold die forging is carried out at lower temperatures and requires higher forces which results in strain hardening, better surface finish and accuracy of the manufactured parts. • OPEN DIE and IMPRESSION DIE FORGING : In open die forging, the dies do not constrain the material being compressed, whereas in impression die forging the cavities within the dies restrict material flow while it is forged into desired shape. UPSET FORGING or also called UPSETTING, which is actually not the same but a very similar process, is an open die process where the work piece is sandwiched between two flat dies and a compressive force reduces its height. As the height is reduced, the work piece width increases. HEADING, an upset forging process involves cylindrical stock that is upset at its end and its cross section is increased locally. In heading the stock is fed through the die, forged and then cut to length. The operation is capable to produce high quantities of fasteners rapidly. Mostly it is a cold working operation because it is used to make nail ends, screw ends, nuts and bolts where the material needs to be strengthened. Another open die process is COGGING, where the work piece is forged in a series of steps with each step resulting in compression of the material and the subsequent motion of the open die along the length of the work piece. At each step, the thickness is reduced and length is increased by a small amount. The process resembles a nervous student biting his pencil all along in small steps. A process called FULLERING is another open die forging method we often deploy as an earlier step to distribute the material in the work piece before other metal forging operations take place. We use it when the work piece requires several forging operations. In the operation, die with convex surfaces deform and cause metal flow out to both sides. A similar process to fullering, EDGING on the other hand involves open die with concave surfaces to deform the work piece. Edging also a preparatory process for subsequent forging operations makes the material flow from both sides into an area in the center. IMPRESSION DIE FORGING or CLOSED DIE FORGING as it is also called uses a die / mold that compresses the material and restricts its flow within itself. The die closes and the material takes the shape of the die / mould cavity. PRECISION FORGING, a process requiring special equipment and mold, produces parts with no or very little flash. In other words, the parts will have near final dimensions. In this process a well controlled amount of material is carefully inserted and positioned inside the mold. We deploy this method for complex shapes with thin sections, small tolerances and draft angles and when the quantities are large enough to justify the mold and equipment costs. • FLASHLESS FORGING : The workpiece is placed in the die in such a way that no material can flow out of the cavity to form flash. No undesired flash trimming is thus needed. It is a precision forging process and thus requires close control of the amount of material used. • METAL SWAGING or RADIAL FORGING : A work piece is circumferentially acted upon by die and forged. A mandrel may as well be used to forge the interior work piece geometry. In the swaging operation the work piece typically receives several strokes per second. Typical items produced by swaging are pointed tip tools, tapered bars, screwdrivers. • METAL PIERCING : We use this operation frequently as an additional operation in the manufacturing of parts. A hole or cavity is created with piercing on the work piece surface without breaking through it. Please note that piercing is different than drilling which results in a through hole. • HOBBING : A punch with the desired geometry is pressed into the work piece and creates a cavity with the desired shape. We call this punch a HOB. The operation involves high pressures and is carried out at cold. As a result the material is cold worked and strain hardened. Therefore this process is very suitable for manufacturing molds, die and cavities for other manufacturing processes. Once the hob is manufactured, one can easily manufacture many identical cavities without the need to machine them one by one. • ROLL FORGING or ROLL FORMING : Two opposing rolls are used to shape the metal part. The work piece is fed into the rolls, the rolls turn and pull the work into the gap, the work is then fed through the grooved portion of the rolls and the compressive forces give the material its desired shape. It is not a rolling process but a forging process, because it is a discrete rather than a continuous operation. The geometry on the rolls groves forges the material to the required shape and geometry. It is performed hot. Because of being a forging process it produces parts with outstanding mechanical properties and therefore we use it for manufacturing automotive parts such as shafts that need to have extraordinary endurance in tough work environments. • ORBITAL FORGING : Work piece is put in a forging die cavity and forged by an upper die that travels in an orbital path as it revolves on an inclined axis. At each revolution, the upper die completes exerting compressive forces to the entire work piece. By repeating these revolutions a number of times, sufficient forging is performed. The advantages of this manufacturing technique are its low noise operation and lower forces needed. In other words with small forces one can revolve a heavy die around an axis to apply large pressures on a section of the work piece that is in contact with the die. Disc or conical shaped parts are sometimes a good fit for this process. • RING FORGING : We frequently use to manufacture seamless rings. Stock is cut to length, upset and then pierced all the way through to create a central hole. Then it is put on a mandrel and a forging die hammers it from above as the ring is slowly rotated until desired dimensions are obtained. • RIVETING : A common process for joining parts, starts with a straight metal piece inserted in pre made holes through the parts. Thereafter the two ends of the metal piece are forged by squeezing the joint between an upper and lower die. • COINING : Another popular process carried out by mechanical press, exerting large forces over a short distance. The name “coining” comes from the fine details that are forged on the surfaces of metal coins. It is mostly a finishing process for a product where fine details are obtained on the surfaces as a result of the large force applied by the die that transfers these details to the work piece. • METAL BALL FORGING : Products such as ball bearings require high quality precisely manufactured metal balls. In one technique called SKEW ROLLING, we use two opposing rolls that continuously rotate as the stock is being continuously fed into the rolls. At the one end of the two rolls metal spheres are ejected as the product. A second method for metal ball forging is using die that squeeze the material stock placed in between them taking the spherical shape of the mould cavity. Oftentimes balls produced require some additional steps such as finishing and polishing in order to become a high quality product. • ISOTHERMAL FORGING / HOT DIE FORGING : An expensive process performed only when the benefit / cost value is justified. A hot working process where the die are heated to about the same temperature as the work piece. Since both die and work are about the same temperature, there is no cooling and the flow characteristics of the metal are improved. The operation is a good fit for super alloys and materials with inferior forgeability and materials whose mechanical properties are very sensitive to small temperature gradients and changes. • METAL SIZING : It is a cold finishing process. Material flow is unrestricted in all directions with the exception of the direction in which the force is applied. As a result, very good surface finish and accurate dimensions are obtained. • HIGH ENERGY RATE FORGING : The technique involves an upper mold attached to the arm of a piston that is rapidly pushed as a fuel-air mixture is ignited by a spark plug. It resembles the operation of pistons in a car engine. The mold hits the work piece very fast and then returns to its original position very fast thanks to the backpressure. The work is forged within a few milliseconds and therefore there is no time for the work to cool down. This is useful for hard to forge parts that have very temperature sensitive mechanical properties. In other words the process is so fast that the part is formed under constant temperature throughout and the there won’t be temperature gradients at the mold/work piece interfaces. • In DIE FORGING, metal is beaten between two matching steel blocks with special shapes in them, called dies. When the metal is hammered between the dies, it assumes the same shape as the shapes in the die. When it reaches its final shape, it is taken out to cool. This process produces strong parts that are of a precise shape, but requires a larger investment for the specialized dies. Upset forging increases the diameter of a piece of metal by flattening it. It is generally used to make small parts, especially to form heads on fasteners like bolts and nails. • POWDER METALLURGY / POWDER PROCESSING : As the name implies, it involves manufacturing processes for making solid parts of certain geometries and shapes from powders. If metal powders are used for this purpose it is the realm of powder metallurgy and if non-metal powders are used it is powder processing. Solid parts are produced from powders by pressing and sintering. POWDER PRESSING is used to compact powders into desired shapes. First, the primary material is physically powdered, dividing it into many small individual particles. Powder mixture is filled into the die and a punch moves towards the powder and compacts it into the desired shape. Mostly performed at room temperature, with powder pressing a solid part is obtained and it is called green compact. Binders and lubricants are commonly used to enhance compactability. We are capable of powder press forming using hydraulic presses with several thousand tons of capacity. Also we have double action presses with opposing top & bottom punches as well as multiple action presses for highly complex part geometries. Uniformity which is an important challenge for many powder metallurgy / powder processing plants is no big problem for AGS-TECH because of our extensive experience in custom manufacturing such parts for many years. Even with thicker parts where uniformity poses a challenge we have succeeded. If we commit to your project, we will make your parts. If we see any potential risks, we will inform you in advance. POWDER SINTERING, which is the second step, involves the raising of temperature to a certain degree and maintenance of the temperature at that level for a certain time so that the powder particles in the pressed part can bond together. This results in much stronger bonds and strengthening of the work piece. Sintering takes place close to the melting temperature of the powder. During sintering shrinkage will occur, material strength, density, ductility, thermal conductivity, electrical conductivity are increased. We do have batch and continuous furnaces for sintering. One of our capabilities is adjusting the level of porosity of the parts we produce. For example we are able to produce metal filters by keeping the parts porous to some degree. Using a technique called IMPREGNATION, we fill the pores in the metal with a fluid such as oil. We do produce for example oil impregnated bearings that are self-lubricating. In the INFILTRATION process we fill a metal’s pores with another metal of lower melting point than the base material. The mixture is heated to a temperature in between the melting temperatures of the two metals. As a result some special properties can be obtained. We also frequently perform secondary operations such as machining and forging on powder manufactured parts when special features or properties need to be obtained or when the part can be manufactured with less process steps. ISOSTATIC PRESSING : In this process fluid pressure is being used to compact the part. Metal powders are placed in a mold made of a sealed flexible container. In isostatic pressing, pressure is applied from all around, contrary to axial pressure seen in conventional pressing. The advantages of isostatic pressing are uniform density within the part, especially for larger or thicker parts, superior properties. Its disadvantage is long cycle times and relatively low geometric accuracies. COLD ISOSTATIC PRESSING is carried out at room temperature and the flexible mold is made of rubber, PVC or urethane or similar materials. Fluid used for pressurizing and compacting is oil or water. Conventional sintering of the green compact follows this. HOT ISOSTATIC PRESSING on the other hand is carried out at high temperatures and the mould material is sheet metal or ceramic with high enough melting point that resists the temperatures. Pressurizing fluid is usually an inert gas. The pressing and sintering operations are performed in one step. Porosity is almost completely eliminated, a uniform grain structure is obtained. The advantage of hot isostatic pressing is that it can produce parts comparable to casting and forging combined while making materials that are not suitable for casting and forging possible to be used. Disadvantage of hot isostatic pressing is its high cycle time and therefore cost. It is suitable for critical parts of low volume. METAL INJECTION MOLDING : Very suitable process for producing complex parts with thin walls and detailed geometries. Most suitable for smaller parts. Powders and polymer binder are mixed, heated and injected into a mold. The polymer binder coats the surfaces of the powder particles. After molding, the binder is removed by either low temperature heating of dissolved using a solvent. ROLL COMPACTION / POWDER ROLLING : Powders are used to produce continuous strips or sheet. Powder is fed from a feeder and compacted by two rotating rolls into sheet or strips. The operation is carried out cold. The sheet is carried into a sintering furnace. The sintering process may be repeated a second time. POWDER EXTRUSION : Parts with large length to diameter ratios are manufactured by extruding a thin sheet metal container with powder. LOOSE SINTERING : As the name implies, it is a pressureless compaction and sintering method, suitable for producing very porous parts such as metal filters. Powder is fed into mold cavity without compacting. LOOSE SINTERING : As the name implies, it is a pressureless compaction and sintering method, suitable for producing very porous parts such as metal filters. Powder is fed into mold cavity without compacting. SPARK SINTERING : The powder is compressed in the mold by two opposing punch and a high power electric current is applied to the punch and passes through the compacted powder sandwiched in between them. The high current burns away surface films from the powder particles and sinters them with the heat generated. The process is fast because heat is not applied from outside but instead it is generated from within the mold. HOT PRESSING : The powders are pressed and sintered in a single step in a mold that can withstand the high temperatures. As the die compacts the powder heat is applied to it. Good accuracies and mechanical properties achieved by this method makes it an attractive option. Even refractory metals can be processed by using mold materials such as graphite.
